Modernizing End-of-Line Packaging: A Practical Approach to Equipment Upgrades

Most manufacturing plants have a mix of old and new equipment. A machine installed 10 or 15 years ago may sit next to a system that was installed last year. One part of the line may be automated, while another still needs an operator to move or handle loads.

This is normal. Manufacturing operations change over time, and equipment changes with them. Older machines may get new controls or parts. Production needs increase. New products are introduced. Plants add lines, change layouts or find new ways to keep up with demand.

Over time, an operation can look very different from the one that was in place when the original equipment was installed.

That does not mean everything needs to be replaced.

When production needs change, it may simply be time to take a fresh look at the operation and decide what is still working well, what is causing problems and where an update could make a difference.

Start With What You Have

If an older machine is reliable and keeping up with production, there may be no reason to replace it. Instead, it can be helpful to look at what is happening around the machine and across the rest of the line.

Are employees moving loads by hand? Has production increased since the equipment was installed? Is one part of the process slowing everything else down? Are parts getting harder to find? Are operators spending more time making adjustments or dealing with equipment issues?

It is also important to think about how the operation has changed. A system may have been designed around a certain product, load size or production rate. Ten years later, the same plant may be running different products at much higher volumes.

The equipment may still work, but the needs of the operation around it may have changed.

Looking at the full process can help find where an update could have the most impact. Sometimes the machine itself is still doing its job, but a manual step before or after it is creating the real bottleneck.

You Don’t Have to Change Everything at Once

There are many ways to update an end-of-line operation without replacing the entire system.

Depending on the equipment and application, that could mean:

  • Updating controls or components
  • Retrofitting an existing machine
  • Adding automation to a manual process
  • Connecting new equipment to an existing system
  • Improving how loads move through the line
  • Providing additional operator or maintenance training
  • Planning equipment upgrades over several years

Changes like these can help reduce manual work, improve production and extend the life of equipment that is still working well.

They also give manufacturers the option to make improvements over time instead of taking on one large project at once.

For example, a plant may decide to keep an existing strapping machine but automate how loads move into and out of it. Another operation may upgrade the controls on an older system now, while planning to replace the equipment as part of a future capital project.

There is no single path to modernization. The goal is to make changes where they make sense for the operation.

Look Beyond the Age of the Equipment

Age is one factor when deciding what to keep, upgrade or replace, but it should not be the only one.

An older machine that has been well maintained may continue to perform reliably for years. A newer machine that no longer meets production needs may be a better candidate for change.

Maintenance history, parts availability, safety, production demands, labor needs and the ability to support future growth should all be part of the decision.

The people using the equipment matter too. As experienced operators and maintenance employees retire or move into new roles, plants may have newer employees learning equipment that has been in place for years. Clear training, available documentation and access to technical support can become even more important as the workforce changes.

Understanding these factors can help manufacturers decide whether an existing system still has a place in the operation or whether it is time to plan for something new.

Know When It’s Time to Replace

There are times when continuing to repair or upgrade older equipment no longer makes sense.

Frequent repairs, longer periods of downtime, hard-to-find parts and rising maintenance costs can all be signs that a machine is reaching that point. Production needs can also change. Equipment that was the right fit when it was installed may no longer have the speed or capacity the operation needs today.

At that point, it can be helpful to compare the cost of keeping the current equipment with the long-term benefits of replacing it.

The answer may also depend on what is planned for the operation over the next several years. If production is expected to grow, a new system may provide room for that growth. If other parts of the line are also changing, it may make sense to consider how new equipment could work with future automation.
